Trying to fine-tune my 1-1/8 oz reloads for sporting clays - getting inconsistent breaks at 40+ yards
I've been working up a load for my Browning Citori 725 with an IM choke, using once-fired STS hulls, WAA12SL wads, and 18.0 grains of Alliant Extra-Lite. The pattern looks decent on paper at 30 yards, but on the course, I'm getting puff breaks or outright misses on long crossers from stations 3 and 5. Anyone else run into this with light powder charges?

I've seen that exact issue with Extra-Lite in STS hulls. That powder really needs a firm crimp and consistent wad pressure to burn cleanly at longer ranges. Try bumping up to 19.0 grains and check your crimp depth - you want that fold just kissing the top of the shot. Also, what shot size are you using? For those 40-yard birds, I'd be running #8 or even #7.5 if you're getting puff breaks.
